Fluoroplastics like PTFE and FEP are prized for their chemical resistance and thermal stability, but their unique properties present specific processing hurdles. Here are five common challenges and how to solve them.
1. Porosity in PTFE Sintering
Challenge: Incorrect sintering leads to porous parts, causing leakage in chemical applications.
Solution: Control the thermal cycle meticulously. Preheat gradually to allow binder burnout, and ensure the peak temperature (typically 360-380°C) is held long enough for complete coalescence. A controlled cooling phase is critical to relieve internal stresses.
2. Melt Fracture in FEP Injection Molding
Challenge: FEP’s high melt viscosity often causes rough surfaces (“sharkskin”) or distorted shapes during injection.
Solution: Increase melt and mold temperatures to improve flow. Optimize injection speed—starting fast to fill the cavity, then slowing down. Enlarge gate and runner sizes to reduce shear stress on the polymer.
3. Difficult Melt Processing of PFA
Challenge: PFA requires very high processing temperatures and is prone to thermal degradation if residence time is too long.
Solution: Use general-purpose screws with a compression ratio of 2.5:1. Strictly control temperature profiles and minimize downtime to prevent material from stagnating in the barrel and decomposing.
4. Poor Dimensional Stability
Challenge: Parts warp or shrink inconsistently after cooling, especially in glass-filled compounds.
Solution: Standardize your annealing process. Heat the finished part below its melting point (e.g., PTFE at 250°C) to relax molded-in stresses. Ensure uniform wall thickness in the part design.
5. Bonding and Welding Difficulties
Challenge: Fluoroplastics’ non-stick nature makes them nearly impossible to bond with standard adhesives.
Solution: Use surface treatment (chemical etching or plasma) to activate the surface. For assembly, consider thermoplastic welding (hot gas or ultrasonic) for FEP/PFA, or mechanical fastening for PTFE.
By adjusting equipment, parameters, and post-processing, these common issues can be effectively managed.
